Engine oil may cause the water pump gasket to swell, which may lead to a coolant leak. If water pump replacement is necessary, ensure that any engine oil is thoroughly cleaned off, prior to water pump installation. Please note that when replacing the water pump or opening the cooling system, there is a special bleed procedure that has to be performed. Vacuum bleed the cooling system for 10 minutes. Start the engine and let idle until the thermostat opens and the cooling fan runs, before driving vehicle or raising engine RPM.
After a cold start, the engine coolant temperature gauge will slowly rise to approximately 190 F.

vibration damper (harmonic balancer) and the crankshaft timing chain sprocket to the crankshaft. Once the damper is removed, the crankshaft should not be rotated unless special tool spacer T10368 has been installed. The crankshaft timing chain sprocket and spur gear drive on the crankshaft have a coupling that must be seated correctly during assembly. Failure to install special tool spacer T10368 before rotating engine will cause the engine to skip time and bend valves.

Install a vacuum gauge on the dipstick tube and check crankcase vacuum at idle.

Compare to a known good vehicle. If the vacuum reading is lower than the comparison vehicle, visually inspect for oil leaks between the engine and the transmission. Smoke test the crankcase by connecting the EVAP smoke machine to the dipstick tube and inspect for leaks at the rear main seal (this will limit pressure to 2 PSI). DO NOT apply shop air to the dipstick tube or the crankcase. If a rear main seal leak is identified, replace the seal. Once replaced, recheck crankcase vacuum at idle. If low, check for additional oil leaks and verify crankcase breather operation (repairing as necessary). Erase the faults and road test 10 miles to recheck operation.

Incorrect torque converter or flywheel/flexplate installation can result in transmission damage.

When installing an engine, flywheel or transmission, please follow the installation procedures outlined in ELSA. For the flywheel/flexplate, please be certain the correct shim is installed between it and the crankshaft (reference VWIQ120). When installing a torque converter, press the torque converter hub through the seal as far as the first stop. Turn the torque converter while pushing toward the transmission using light force, until the cut outs in the torque converter hub lock into the pump wheel plate. The torque converter slides in. The torque converter is installed correctly if it is easy to turn by hand and if it fits evenly in the transmission bell housing. Additionally, it should spin freely when the transmission bell housing bolts are torqued to the engine block, prior to installation of the flywheel to converter bolts (reference VWIQ121).
Disconnect both O2 sensors (front and rear), start engine and let idle.

Check MVB's 41/4 and 136/4 and verify have both changed from a 1 to a 0 (you may have to drive the car 4 miles to get them to reset to 0). Also a key cycle may be required for values to reset. This forces the ECM to re-learn the O2 sensor adaptation. Once MVB 41/4 and 136/4 read 0, re-connect the O2 sensors, road test and recheck for faults.

If key blade is found to stick or bind when opening or closing, check position of roll pin that secures key blade to mechanism.

DO NOT replace the generator. Perform a voltage drop test between threaded connections 508 and SA1 as shown in Figure 1. If the voltage drop is above .02V, disconnect the battery and remove the cables at the 508 connection and the SA1 connection. for washer fluid remains illuminated and the washer reservoir is full. Validate the washer reservoir is full with the proper washer solvent (G-052-164). Refer to Elsa for proper fluid type and fluid quantities under repair manual, maintenance, fluid capacity table. If the fluid is not blue in color, drain the fluid, remove the sensor and clean with cleaner (D-009-401-04) or equivalent. Reinstall the sensor, top off washer reservoir with proper fluid and validate that the indicator lamp in the I.P. is no longer illuminated.

To check the one way clutch, remove the belt from the generator pulley and use a trim removal tool to hold fan blades inside generator, as shown below. When attempting to turn pulley by hand with fan blades held, pulley should spin freely in only one direction. If pulley spins freely in both directions, the one way clutch has failed and should be replaced before continuing diagnosis.

To verify correct line installation, remove the metal cover exposing the fuel pump flange assembly (generally under the rear seat). Refer to the ELSA Repair Manual for specific location. Check for raised arrows on the flange housing. The black line (Fuel Pressure Supply) attaches to the connection with the arrow pointing away from it. The blue line (fuel return) attaches to the connection with arrow pointing to it.

Experience Team has monitored the claims processed through the Carefree Maintenance (CFM) program from its inception. Their findings reveal that, in many cases, the first maintenance interval service (10K) has been claimed multiple times while subsequent maintenance interval services (20K and 30K), although being performed for the customer, have been submitted erroneously. It is crucial that Volkswagen of America receives accurate claim coding information regarding the Carefree Maintenance (CFM) Program. Accurate claim data enables Volkswagen to assist Dealers to improve their CFM penetration and customer return rates. In addition, it allows VWoA to assess the perceived benefits of the program to our customers. To assist Dealer Service Departments in determining the most appropriate service number and maintenance interval to use, Volkswagen has established the guidelines in this document.
